Polyurethane foam, also known as PU foam, is a type of flexible polyurethane foam with a certain degree of elasticity.

 

In polyurethane foam products, over half of them are soft foam. The cellular structure of polyurethane foam is predominantly open-cell. It typically exhibits properties such as low density, good elastic recovery, sound absorption, breathability, and insulation, making it suitable for use in furniture cushions, vehicle seat cushions, and various soft laminated composite cushions.

Depending on the hardness level or load-bearing capacity, polyurethane foam can be categorized into ordinary foam, ultra-soft foam, high-load-bearing foam, high-resilience foam, etc. High-resilience foam and high-load-bearing foam are commonly used for manufacturing cushions and mattresses.

Polyurethane foam can be produced as block foam or molded foam. Block foam is produced using continuous processing techniques, while molded foam is produced in molds. Molded foam can further be classified into heat-cured foam and cold-cured foam based on the curing process.

Originally, polyester-based foam was produced using a box foaming process with polyether polyols and TDI-65. However, polyester-based foam production has significantly decreased and has been replaced by polyether-based foam due to its superior elasticity. Polyester-based foam is still used in certain applications, such as low-density polyester polyols and TDI-65 or TDI-80 for textile laminates.

 

Current Status:

Currently, around 90% of polyurethane foam is produced using polyether polyols. Most of it comprises general-purpose foam (mainly block foam) and high-resilience foam, with a smaller portion being specialty foam such as ultra-soft foam, high-load-bearing foam, slow-recovery foam, hydrophilic foam, sound-absorbing foam, and filter foam (including reticulated foam).

 

Production Process:

Polyurethane foam was initially produced using a prepolymer method, where polyether polyols and excess TDI react to form a prepolymer containing free NCO groups. This prepolymer is then mixed with water, catalysts, stabilizers, etc., to produce foam. However, this method is costly and lengthy and is now only used for specific products. Currently, most polyurethane foam is produced using a one-step method, where various materials are directly mixed in a mixing head to produce foam. This one-step method can be continuous or batch-based.

 

Semi-Rigid Polyurethane Foam:

Polyurethane foam with higher hardness, known as semi-rigid polyurethane foam, is sometimes classified as soft foam, although its formulation and functionality differ from conventional soft foam.
